Our Injection Molding Capabilities

MAR’s injection molding department supports three distinct process types, each suited to different materials and applications:

This combination of LSR, plastic, and overmolding capability under one roof is uncommon in the Mid-Atlantic region. Most shops specialize in one process. MAR gives you all three, plus the water jet, laser, and CNC services to produce any supporting components your assembly requires.

Why Injection Molding?

Injection molding is the go-to process when you need high volumes of identical parts with tight tolerances and consistent material properties. Here’s why it’s often the best approach:

Repeatability

Once a mold is built and qualified, every part that comes out of it is virtually identical. Shot-to-shot consistency means fewer rejects and reliable assembly fit.

Complex Geometry

Undercuts, internal channels, thin walls, snap fits, living hinges. Injection molding handles geometries that flat-cutting processes simply can’t produce.

Material Performance

LSR and engineering plastics offer properties you won’t get from sheet stock: biocompatibility, chemical resistance, optical clarity, flame retardancy, and more.

Production Speed

Cycle times measured in seconds, not minutes. Once production is running, parts come off the press fast.

Low Per-Unit Cost

Higher upfront tooling cost pays off quickly at volume. Per-part costs drop significantly compared to machined or fabricated alternatives.

Integrated Assemblies

Overmolding lets you combine multiple materials or bond molded features directly onto cables, inserts, or sub-components in a single operation.

Liquid Silicone Rubber (LSR) Molding

LSR is a two-part platinum-cured silicone that’s injected into a heated mold and cured in seconds. The result is a flexible, durable part with exceptional performance characteristics that make it ideal for demanding applications.

Key properties of LSR parts:

Temperature resistance

Maintains flexibility and seal integrity from -65°F to 450°F.

Biocompatibility

Available in FDA-compliant and USP Class VI grades for medical and food-contact applications.

Chemical resistance

Withstands exposure to many acids, bases, solvents, and cleaning agents.

Compression set resistance

Bounces back after prolonged compression, which is critical for sealing applications.

Optical clarity

Available in optically clear formulations for LED lenses and light guides.

Low toxicity

Hypoallergenic, odorless, and tasteless. Safe for skin contact and implantable medical applications.
Common LSR applications include medical device seals, catheter components, infant care products, LED optics, automotive sensor covers, and food-grade gaskets.

The Challenge

Veridian Medical Technologies manufactures portable patient monitoring systems used in hospitals and field clinics across the eastern United States. Each monitoring unit requires three custom cable assemblies that connect external sensors to the main device housing. These assemblies need overmolded connectors with integrated strain reliefs and environmental seals rated to IP67.

Veridian had been managing this program across three separate vendors: one for the cable harness, one for the molded connector housings, and a third for final assembly and testing. The multi-vendor arrangement created persistent headaches. Lead times stretched to 10 to 12 weeks. Communication gaps between suppliers led to dimensional mismatches that caused roughly 8% of assemblies to fail incoming inspection. And when a design change was needed, coordinating across three vendors could take a month before updated parts were in hand.

Veridian’s supply chain director was looking for a single partner who could handle the entire cable assembly process from raw cable to finished, overmolded, tested assemblies.

The MAR Solution

Veridian contacted MAR after learning about our combined injection molding and cable assembly capabilities. After reviewing the assembly drawings and material requirements, our team proposed a consolidated program:

Cable assembly

MAR’s in-house cable department would build the harnesses using medical-grade cabling and connectors sourced from our qualified supplier network.

Overmolding

The connector housings and strain reliefs would be overmolded directly onto the cable assemblies using LSR. This eliminated the separate housing components and the assembly step that had been causing dimensional issues.

Environmental sealing

The LSR overmold provided an integrated IP67 seal, replacing the separate gaskets and adhesive seals the previous vendors had been using.

Testing

Every assembly was electrically tested and visually inspected before shipping, so Veridian received only verified, ready-to-install units.

We built the overmold tooling in-house and delivered first article samples within three weeks. Veridian’s engineering team approved the samples after a single round of testing with no modifications required.

The Results

Within the first six months of production, Veridian’s cable assembly program saw significant improvements:

8% to 0.3%

incoming inspection failure rate

10–12 Weeks to 4

lead time from order to delivery

3 Vendors to 1

simplified supply chain management

The integrated overmold design also reduced the overall component count per assembly from 14 pieces to 8, which lowered Veridian’s bill of materials cost by roughly 22%. Fewer components meant fewer failure points in the field, which contributed to a measurable drop in warranty claims on their monitoring units.

“We spent two years managing three vendors for one cable assembly. MAR took over the entire program and delivered better quality in half the time. The overmolded design is cleaner, more reliable, and easier for our production team to work with. It’s exactly what we needed.”

Our Process: From Concept to Molded Parts

Here’s how a typical injection molding project works with MAR:

Design Review & Material Selection

Share your part design (3D CAD preferred) along with performance requirements. Our team will recommend the best material and molding approach, whether that’s LSR, a specific thermoplastic, or an overmold configuration.

Tooling & Prototyping

We design and build mold tooling in coordination with your timeline. For projects that need early validation, we can produce prototype parts using alternative methods before committing to production tooling.

First Article & Qualification

We mold a first article run, inspect against your specifications, and submit samples for your approval. Any adjustments are made before full production begins.

Production & Delivery

Once approved, production runs at the pace your schedule requires. Every part is inspected, and we maintain consistent quality from first shot to last.
